Some wooden kiddie puzzles that I see on line look as if the corners were rounded off by running them past an round over cutter on a router table. I have cut a dozen or so half inch pieces of elm, oak and cherry to use for stock. Rounding the edges slightly with a 3/16 or 5/32 ogee would seem to be a nice smooth edge for tots. This is just for the outer edges not the letters or inside shapes. The inside shapes I take to the sanding mop to take the edge off a bit.
